excelent point Bombarta, at certain point there were two options:
Emitter with oversized "nipple" section (as you sudgested) longer shaft for blade OR Short shaft, accurate "nipple" section as blade-plug
a very very hard choice to make when I reached that point... endless hours thinking and thinking.... there is no right option here, its a true dilema so a choice had to be made... which finaly was in favor of the 19mm shaft and accurate blade-plug
This is the reasoning I used that leaned the balance towards this approach:
.-In the movie, both Hero and V2 hilts have the "nipple" in the tip but its never visible when either version is ignited. .-Yet the "nipple" is very visible when either versions is Off. .-Not the most Important but: I havent heard/read folks complaint about the short shaft on a highly accurate Obi ANH hilt .-Last and most decicive: this approach allows a 28mm long 1"OD x 7/8"ID tube to be installed inside the original 19mm-deep shaft and therefore hold a 7/8"Blade for that 28mm length for a more duel-ble saber so I took the option that less dismissed the other.

ZahcStarKiller: Yeah I have to agree. I just happened to stumble across spot #1 on the orbital machining Obi TPM run and had the opportunity to purchase it. That is pretty darn close to happiness.
